Return cut out and skined with an actual piece of moisture rated ply instead of that particle board BS. Construction adhesive to bond the two and seal any air gaps between them, then exterior rated screws to hold it in place. Next up cutting the plenum.

Great work as usual, Joe. You're a handy dude. I must say though... that little 2" wide sliver of exposed particle board that you refused to cover is driving my OCD crazy. lol

😂😂 Thanks. Me too but it was a "use what you got" situation. Prior to putting metal hurricane shutters on the house it was the old hurricane plywood. It had "rear sun room window" written on it. The previous owner used the old plywood to span some trusses in the attic for more storage. And no he didn't nail or screw them down so its a dangerous game of watch where you step. 😂. Purely astetics on that last 2 inches though. I guarantee most companies wouldn't have even done that.

Air handler is set. The plenum is metal taped. Drain and auxiliary emergency shutoff switch is installed. Aux heat kit installed. All that's left for me is to wire in power, thermostat, condenser signal wire, and seal the plenum with liquid duct sealant because two sealers are better than one.

Anyone ever use a foil tape that actually stays where it’s supposed to? I’ve tried a few different brands… seems like after a year or so, it always starts coming apart and falling down at some point. I can’t stand it.

You gotta go 3M for tapes like this. This stuff is't really metal like the old aluminum tape but rather some sort of polypropylene and metallic tape. Flexible and has that annoying stick. Like if you even get close to something it reaches out and grabs it, and even the slightest touch of something results in a seriously stuck piece of tape. If it touches itself you better just cut a new piece.

I'll go over that with what I call horse hockey which is a thick latex based rubberized sealant.
Both resists moisture, heat and vibration

The new air handler requires 7 wires (18/7) from the thermostat. The existing is a 6-wire (18/6) run. Could I run a 10-foot length of 6 wire I have laying around and just use 1 wire? Sure I could. Could I run a single strand outside the the other wire?. Absolutely. Could I buy 18/2 and run two thermostat runs to the air handler? Indeed I could. Will I? F NO! Buy a 10 foot run of 18/10 use 7 and leave 3 for future technology requirements. If someone had done that 15 years ago I would need a trip to lowes. 😂

Well shit. As it turns out I looked online before leaving and Lowes only carries 18/3 and 18/6. So I used some 18/3 I had in the shop. I don't like it, but it is what it is. Nothing technically wrong with it, just an extra wire run to the thermostat and I like things simple.

Went through and checked the tightness of all the high voltage electrical connections because I don't trust my families life to "Operator 228031" in some Mexico assembly plant.

So fresh and so clean clean.

Pick you up a tub of this horse hockey shit and paint it over the tape overlapping a little to the duct and unit. I'm willing to bet the tape keeps failing due to humidity in the air and the air pressure rush of the blower cutting on blowing the tape outward a thousand times a month. This stuff should give it some strength not to flex so much and work itself loose.
